I have an 07 T5 130 swb. today lost all drive while pulling away in 1st gear. ( has only done 35,000 miles I would have hoped it lasted longer than that )
having looked at the various posts here I suspect that it may well be the splines on the drivers side drive shaft, small brown looking debris with metal filings found on the under tray under the drive shaft joint where it goes into the gearbox.

when you jack up the drivers side and run the engine and spin the wheel all is ok and no noise, do that on the n/side and you get a grating sound.

is there a workshop manual that explains how to remove the shaft, and the shaft in the gearbox? can I do this on my drive, and lastly what size socket is required to remove the hub retaining nut?.

    thanks

Its the R/H side ! As you have no resistance on the shaft when jacked-up! You`ll need the driveshaft and shaft out the gearbox, which includes a mounting bolt.
You need to drop the Lower Ball Joint first to get the shaft out. Its a Spline Tool.
Once Driveshaft out, you will need a long reach 6mm Allen Socket to get drive out of gearbox. It just pulls out. You wont lose oil.
To refit, you need to push hard on the Allen Socket to engage the bolt. Its an easy enough job really.
Driveshaft nut is 27mm if i remember correctly ??
Always renew driveshaft nut, 2x Spline bolts too.

    Thanks Alan.
I have now worked out how remove the shaft.
Just in case it helps someone else, here is what I did, jack drivers side and pass side remove shield, lower ball joints have to be split, not easy with out correct tool, I used the 3 piece ball joint splitter from Machine Mart.
this does split the ball joint covers, I guess there must be a way to do this without splitting the cover, using the correct tool will help, but did not have that.
new ball joints are available so not to much of problem, remove hub nut from centre of hub (32mm socket required) remove 2 13mm bolts holding centre bearing up, knock out drive shaft from hub, pull drive shaft from gearbox, if yours is worn out like mine then it will not be difficult to release.
you will need to lower the n/side wheel to the floor, this will stop the output shaft rotating when you take the long bolt out from within the output shaft, you will need a long 6mm allen key and the bolt is not to tight.

now you can withdraw the output shaft. no oil comes out.

replace and rebuild in reverse, you do have to push on the long bolt holding in the output shaft, while getting it to engage on the first couple of screw threads.

    Hello.
Sorry to ask the obvious but you did grease the new spline? Only you didn't mention it.
I've just done the same job on my T5 at 90K.

    Keith.
