I think I know the answer already but if anyone knows anymore or has had any experience of this, please let me know?

The car is a 2002 Passat Estate PD TDI (130hp) Engine code AWX, this may also effect Audi A4's or A6's as well.

Symptoms;

Whilst stuck in a lengthy traffic jam the other night the aircon hissed and cut out. (good shows the pressure switch / safety system is working).

Water temp remained at 90 (these are hopelessly inaccurate anyway so I don't trust it).

My aux oil temp gauge, fitted with sump mounted sender, rose up to 100 degrees, normally it is always bang on 90.

Anyway I put the climate into econ mode and sat it out. Note I never ever normally get stuck in traffic like this so this problem proabably pre-exists me owning the car. Also the aircon normally blows ice cold.

Anyway, got through jam onto open road, oil temp soon returned down to 90 and I pressed the auto button on the climate to re-engauge the aircon, nice cold air again.

My tests and diagnosis;

Having not had any previous problems until I researched this issue, the fan should run at low speed all the time the aircon is on. My fan does not.

Test 1. - Fan

Disconnected fan wiring and connect straight to battery, this would make the fan work at full speed. Nothing at first, I then tapped the fan motor body and it slowly sprung to life. It now starts a high speed ok.

Test 2. - Power supply to fan.

Removed under panel by pedals and checked all the hidden fuses mounted on the relay plates first of all.

Pulled of 4 pin coolant temp switch plug on bottom of rad (this one only controls the fan). It is a 2 speed switch. Anyway I bridged the following (with ignition on);

terminals 1 and 4 (brown and red/green) = Fan worked on high speed.
terminals 2 and 3 (brown and brown/black) = No worky fan

I could hear both the high and low speed relays clicking inside the car so that rules them out.

Test 3. - Supply voltage at fan plug (the plug on the holder by the power steering res).

With terminals 1 and 4 bridged = Battery voltage
With terminals 2 and 3 bridged = 8.2 volts

This test in my mind eleminates the fan resistor.

My questions and conclusion...

My conclusion is, having tested, checked and verified everything is working, is that the fan itself is simply worn out! It struggled to get going under full battery voltage and in my opinion the reduced 8v to run the low speed simply doesn't provide enough oomph to make it spin.

Questions;

1, Should the low speed voltage be 8v ?
2, Is it possible to remove the fan without removing the rad ? I accept it will be necessary to put the lock carrier in the service position.

Any help, comments or suggestions more than welcome.

Bump and apologies for missing the letter 'g' from the word cooling in the title. Makes me sound like a street boy which I am certainly am not and I can't edit it.

Bump,

Just measured the low speed voltage with engine running, it was 9.9 (ish)

Anyone, got any thoughts before I shell out £169.41 for a new fan ?

As for replacing lecky fan YES I replaced mine without removing rad etc so ignore Haynes.
i bought new fan from GSF for about £50.trick is to buy one for a B5-this is exactly the same as a b5.5 fan except the terminal on the end is different.use the new fan to identify the clip that has to be undone on the old fan.Unclip all the wiring ,easier from underneath and from memory there is one small self tapper near the top of the fan cowling which once undone the fan will be able to be rotated within the cowling to disengage small catch.
Once the old fan is off then snip off terminal and solder it onto new fan-fit new fan -air ducting needs to be removed and obviously top plastic engine cover-job done.Good Luck.

Thanks Mike.

I've just come indoors, time now 22.12 and cracked open a bottle of Peeterman Artois !

Friday night used to be for going out, now I use it to do any big projects on the car as I can get bits on Sat morning.

Anyway...

I decided to do it the hard way!

I've actually had the complete front end off this evening and it's 80% back together reason being I wanted to get at and re-route the fan wiring from under the chassis leg to where the space is next and under under the PAS cover.

The reason I've done this is, is as well as the fan being knackered (rough bearing noise) the problem on my car is also to do with the resistor pack.
VW want about £90 for this part, NO WAY. Instead I intend to make my own resistor pack for probably less than £20 and mount it under the PAS cover.

To re-route the loom I had to do a fair bit of dismantling including removing the intercooler (amazingly there was only a drip of two of oil out of it, I was expecting a few pints!).

Whilst doing this I noticed the radiator was starting corrode and had slight weep of coolant one of the lower corners.

So, the car is sat in bits ready for a new rad tomorrow morning.

Interstingly, your are spot on with the leccy fan, could have done just that with everything insitu.

I'll will post up some piccies of the resistor pack and my intentions on how to solve the problem.

...That is if I'm not to beered up, 2nd bottle already !

[edit] ... I bought a B5.5 fan for silly money, OUCH !

Here are a few piccies,

Below, naked Pasty awaiting new rad.

Next two below showing corrosion on radiator lower engine side corners.

And finally below piccy showing my re-located resistor pack. Note how corrreded the terminals are. My first job will be cleaning these up to see if things revert and work as normal. As above the fan pulses (well did after I hit the old one) on fast speed only. The fan should run on slow speed all the time whilst the climate control / aircon is on, mine at the moment does not.

Also, a bit of help from any electronic wizards much appreciated, I'm a builder !!

Anyway, this is what I intend to use;

http://img.photobucket.com/albums/v602/colin__/Passat/Arcol.jpg

I just need to correctly size the resistance side of the thing.

Was thinking about a 1ohm 200w resistor ?

In the power steering 'hole' location, there would be room to mount two of these (one for the fan circuit and one for the diesel run-on ecu circuit).

Any thoughts or suggestion most welcome.

btw. these things are about £4 to £5 quid each which beats the £90 odd from VW !!

Any help or advise much appreciated.

Also check your fan, does it work as it should?

If not, your aircon could fail, your engine could overheat !
