Hi Everyone, first time on this forum. Really would appreciate some help please. Have researched this to death on all other forums. Apologies in advance for long thread, will be as brief as poss. Car has done 142k, had it 12 years, only engine issues dirty throttle body, crank pos. sensor (cracked wiring). Car stands for most of time, restored it body-wise 3 years ago. Did a 400 mile journey last time, no probs, sweet as a nut. Had battery disconnected to charge, done this many times with no issue, put back on car would not start. Downloaded VCDS-lite, bought a cable, gave it a scan, came up with hall sender fault. Changed hall sensor in dizzy, still no start. Scanned again, no faults recorded. Changed coil, starts first kick, runs great. Went for test drive, after 1 hour car begins to misfire and stutter, then cuts out. Tried to start, flattened battery, called out RAC. After 2 hours RAC put jump-pack on, car started first time, ran fine. RAC followed me home, about 2 miles, car began to stutter a bit but got me home. Scanned again, no faults stored. Day after, car starts first kick, runs perfectly. Tried some things. With hall sensor unplugged, car still starts, ticks over, but runs very badly if revved, runs perfect with sensor plugged back in. Put old coil back on, car will not start, so coil definitely duff. Left car idling for about 20 minutes, starts to stutter and judder badly, then cuts out. Starts immediately, ticks over but cuts out when tried to rev. Plugged another brand new coil in, still exactly the same. Scanned again with engine running and not running, no fault codes stored. Changed ECU and fuel pump relays, still the same, car will start and idle fine from cold but cuts out after about 15 to 20 minutes. Checked wiring to crank sensor, still in perfect condition. I am now stumped. Thinking maybe fuel pump packing up when it gets warm? Maybe try a new crank sensor even though no fault code?

As you have found, you can take out the distributor G40 sensor, throw it in the bin and the car will still start and Rev up to 5500 rpm, all it does is tell the ECU where number 1 piston is so it can initiate sequential injection. You have replaced the ECU relay at position 3 (top main row, third from the left with a new part (what?) so eliminating that common problem. As you have found the coils on these are huge trouble and I think you are getting down to replacing the crank speed sensor called G28.

Hey crasher. Hoped it would be you replying. You seem to be THE brain on old vw engines! Ecu relay was replaced some time ago with gen vw part to cure non starting issue which was crank sensor. I am electronics engineer by trade but at 68 yrs old am def more analog than digital but no stranger to pcb work. Ecu relay is like new inside no dry joints. Also kept old relay as spare
Tried this. Fault still same. Will fit crank sensor at weekend. Got a Delphi replacement. What do you think?

With you having chnaged the coil and ECU relay the next thing on the list is the G28 crank sensor and it's not a bad job, Delphi is a good brand.

Thanks mate. Just thinking... not too bad a job, but not that nice either for an old man! might break into the sensor wiring and hook my oscilloscope up first, see if I can see the output dropping or disappearing? I guess it must be a normal thing for these sensors to fail but not log a fault code? Also, may need to pick your brains for the set-up once I cure this damned intermittent problem. Do I need to pay to register the VCDS-lite software?

Failure of the G28 sensor on the ADY and AGG was always an issue right through into its use in the Sharlambra, it is the only sensor which will cut it dead.

OK Crasher. Thanks again. Will just change it and see what happens. Bearing in mind I am a novice when it comes to diagnostics as I have never needed to use them, any thoughts on the VCDS-lite?

For the ADY, registered VCDS Lite is adequate.
