    Hi,
got an issue with our beetle (2004 1.9tdi, 130k).
It's got excessive brake pedal travel - they do work but your foot has to go almost to the floor (scary travel length).
When the engine is off you can pump it and the pedal goes hard as you'd expect.
When you start the engine the pedal drops, but drops *way* more than it should.

The brakes weren't great to start with which i put down to rear pads and discs being v low when we bought it so they were changed for new, but that didn't make any difference.
    Have bled system twice.
Thinking possibly vaccum related. Can hear a hiss when driving but this might be the turbo.
Done a visual check on the vac pipes and couldnt see anything amiss. However, where the vac pipe from the servo goes into the tandem pump the 'nozzle' on the pump that the pipe attached to spins. I first thought that's knackered and tried sealing it as a test but that didnt make any difference but then found a thread saying the inlets spun on early models.

Engine runs fine, turbo is smooth, no warning lights on.

Just wondering if anyone had any ideas? Need to do 400 miles in it this w/e so a bit up against it time wise.

    Thanks,
    Steve

If it was the tandem pump they would be hard all the time, what you have is a classic symptom of air trapped in the ABS pump and the only way you can get this out is to do a Basic Settings bleed using a system such as VCDS and a pressure brake bleed system. Also it takes some practice and experience to get this right so you need to find someone who knows exactly how to do this job and as I imagine your car will have the Mk60 ABS pump there are a couple of other processes you need to apply to get all the air out.

Thanks Crasher, much appreciated as always.
Whilst I've got vcds and can do some stuff with it beyond the basics I think I'll leave this one to my garage.

    cheers,
    Steve
