    I am not sure when the crystals and pressure test check was carried out. I will ask. Someone earlier said about the thermostat. If that is faulty could that cause an over pressurised water system? Also if the head/gasket is faulty how would that cause water loss?

    Because it builds up too much pressure and forces the coolant through the head tank outlet via the cap relief.

    Very common problem on high mileage 1.9pd engines and early pds and more common on the 115bhp engines.

    just done a gasket on a 100 bhp passat, same thing, fine until you clog it up a hill, then it gets hot and starts to blow. that had a certain blow mark on the gasket which more or less rules out a porous head..
    Audi 80 tdi avant with 360,000 miles...

    A lot of people use 150bhp head bolts as well on the gasket replacement.

    Higher tensisity ....if thats spelt right. Also engine modders/builders/mappers etc. Use them especially on the 115bhp.

    I have authorised the dealer to strip down the head to look for a head gasket problem. I am hoping for a clear sign of a blow!!

    The sharan has been with VW dealer since 17 May being stripped down and having its head sent off for testing. Final diagnosis is a blown head gasket and slightly distorted cylinder head. Fortunately all covered by my warranty. Thanks to all for your advice.
