    I decided to change the multitronic gearbox fluid today and found that the plug was very tight. I then used an impact gun to avoid damaging the T55 plug, but to no avail and the plug is now damaged. Incidently the replacement plug is T60.

    The big question is how do I get myself our of this problem and get the old plug out. Has anyone found a way to solve this.

    Well don't use an impact gun again..
    I would attempt to knock in an T60 bit, and some gentle heat around the plug.

    Carefull how much hammering and persuassion you use on the plug, dont want to crack the alloy casing! Is there any where you can get a suction tube in and just leave the plug.

    Thanks for both responses. The plug has to come out because the filling procedure used the same drain exit to fill the gearbox which has a critical level for filling at a certain temperature.

    I was thinking of using heat but will think about it over the next week before I do an more work.

    Regarding the impact wrench. I dried using a bar but it was so tight I was worried about damaging the plug, hence I switched to the impact wrench.
    Somebody must have had the same problem and fixed it.

    Your best option here is just to remove the sump, you will need a new gasket and while your there you can also change the filter.

    Weld a nut onto it, the heat will break the corrosion bond and it will come out easily. Easiest and best way to do it. Someone with a mig welder can do it for you in 2-3 minutes easy.

    or a bolt. i find its easier to weld a bolt on where you can get good penetration around the end, where its harder to weld into the middle of a nut, unless you use a big one, m18 or something similar. old cv joint nuts are great for this.
    Audi 80 tdi avant with 360,000 miles...

    I don't have a welder so will have to get a garage to do this. Being of aluminium construction, do I need to take it to a specialist.

    The casing is aluminium, but I'm willing to bet the bolt is steel or stainless steel or similar and has become seized due to galvanic corrosion of different metals. As such, a normal mig welder will probably work, but if you can find a professional welder with a tig setup they will be able to weld to nearly any material and will have a better chance of success.

    Thanks Benten, I am sure the bolt is aluminium, otherwise the torq splines would not have got damaged. I will look for a tig welder.
